After talking to some "experts" it seems I need to be using a better grease in my bearings. A high temp disc brake grease. Seems that I'm cooking the bearings and that's causing some play that breaks the nipple off of my spindle nuts. This is caused by a lot of use with bigger tires.
If you've cooked your bearings they've probably worn excessively. It would seem like a good time to replace them (and the races) too.
Just curious, who are the experts?

Answered my own question.

I suppose it's possible the main spindle nut is fine. But aren't the nipples on the locking nut sheared off or at least worn down? If they failed to hold once, I'm not sure I'd trust them if they're reused.

No, the actual Warn hubs. I pulled the cover off of one side and all the guts fell out 😯
Rob and I changed Bearings, hubs, calipers, Stage 8 locking spindle nuts, resized the antirock links (hack saw), front control arm joints, wheel spacers and made a big mess in the garage 😀
I used to wheel a lot. . .

Gotcha, I was thinking of the wrong part when I read "hubs".

Funny story...
We put the hub back in one side but couldn't get it to lock. It's the same hub we took out. But, it just wasn't working correctly. So, while Rob ran to Napa parts store, I tore the hub apart to see what was wrong with it. Turns out that it had a hub fuse in it that was turned upside down (I don't run fuses anymore). Thus it wouldn't engage. I've been running since Summer with 3 wheel drive. Who needs a front locker 🙄

The Stage 8 spindle kit was very nice. There is no way that it can back off now. Nice to know that it will stay in there under the correct preload now..Well worth the money if you actually wheel your Jeep.
